Forged vs. cast pistons?

The main difference between a cast and forged piston is the grain structure. As dell mentioned, a forged piston is pounded into shape and as a result the metal stretches and and elongates as the piston takes shape. The elongated grain structure is like fiber reinforcing and it makes for a very strong piston. A cast piston ,on the other hand, is made up of grains that are all the same size because it starts out as a liquid that, after being poured into a mold, cools and takes the intended shape.

If you break a forged part and a cast part you will see the effect of the grain structure. The forged part will have what looks like a stringy texture to it (at the break interface) and the cast part will have a more consistent sand texture to it. Also the cast part will break “cleaner” while the forged part will have a more jagged break line.

The difference in break in is also due to the manufacture process and internal stresses that have been left in the finished part. A cast piston has fewer internal stresses since it was able to seek it’s own internal grain structure “harmony” as it was made. The forged piston has lots of internal stresses from being beaten into shape. Before either piston is machined into the correct shape the stresses are all in balance so they are stable and maintain their shape. Once they are machined they are susceptible to becoming unstable at high temperatures and loosing their shape. Since a cast piston has fewer internal stresses, it won’t distort nearly as much.

To relieve the internal stresses and maintain the right shape, the piston has to go through a series of heating and cooling cycles. As it heats up the grain structure is allowed to “realign” itself to relieve any stress. As it cools it is important the contain the piston (in the cylinder) to make sure it stays round. After a few heat/cool cycles the internal stresses become “in balance” and the piston maintains it’s shape for the rest of it’s life.

In addition to the microstructural differences, another downside to casting is that porosity may develop from a couple of different sources. Fine pores can arise from decreased solubility of gases in the solid compared to the liquid. Larger pores can arise from shrinkage from the solid to the liquid phase, but a well designed molding process should be able to avoid this.

Most cast pistons are Al-Si alloys with fairly high silicon content (Vertex claims 18-20%). The silicon helps reduce shrinkage during solidification and has the added benefit of increasing the wear resistance. This is one possible benefit of cast pistons. Wiseco claims their forged pistons also contain silicon, but I'm not sure what alloy system they use.

Since forging does increase strength, it should be possible to design a piston with less material than a casting and still meet the strength criteria. For this reason, a forged piston could be lighter.

The other consideration (and a biggie) is the shape and lubrication properties. Cast pistons are more porous, and tend to 'keep' more oil on them naturally. Forged pistons generally have a few lateral groves machined into the skirt to keep the oil as good as a cast unit.

The high Si content of the Cast piston does allow the builder to have a more consistent shape at temp, but the trade off is reliability. 18-20% Si is going to be a VERY brittle piston. and will not sustain high loads (thermal or inertial) for very long.

Aftermarket piston manufacturers like Wiseco, Cosworth, Arias and JE use a high Si forging to create the 'Ultra lite' type of racing forged piston. I think 6-8% Si last time i checked.

If you plan on racing your machine on a max effort type of schedule, then use a cast piston and change it every race. otherwise, go with the lightest forged unit available, and change it when it needs to be changed. This decision is based on the break-in, time to temp and average Hp/Tqe figures of the 2 piston types.
